Cut-to-Length Lighting Track: Why Factory Cutting Beats the Saw on Site

A track run rarely matches a standard length. The question is where the extra is cut off: on a ladder with a hacksaw, or at the factory, capped and tested before it ships.

Aluminium extrusion billets stacked in a factory

Cut-to-length lighting track is track cut at the factory to the exact run lengths of a project, with the ends capped and the conductors set back and tested, so the installer only fixes, feeds and joins it. It removes the most error-prone job on a track installation, cutting and re-terminating on site, and it makes every store or room in a rollout identical. G-Tracks cuts any length from 0.1 m to 6 m at the factory, with no minimum order.

Why runs rarely fit standard lengths

Track is usually stocked in 1, 2, 3 and 4 m lengths. Real ceilings are not designed in metres: a run is set by the shelving, the window, the beam or the grid. A 4.65 m run means either a 4 m length plus a short cut piece, or a 5 m length cut down. Either way, somebody cuts track.

What site cutting involves

Cutting track on site is allowed by most manufacturers, but it is more than a saw cut:

  • Cut the profile exactly square, so the end cap or coupler sits flush.
  • Remove the burr from the aluminium edge and from the slot where adapters slide in.
  • Set the copper conductors back from the cut so they cannot touch the end cap or the next length.
  • Fit a new end cap, or the coupler for the next length.
  • Check that the earth path is continuous across the joint.

Done on a ladder, at the end of a long day, each step is a chance for a fault: a burr that scratches every adapter, a conductor that is not set back, an end cap that does not seat. These faults show up later as flickering spots, tripped phases or adapters that will not lock.

What factory cutting adds

  • Square, clean cuts made on a fixed saw, not by hand.
  • Conductors set back and ends capped before the length leaves the plant.
  • An electrical test on every length: insulation and continuity are checked after cutting, not only on the full extrusion.
  • Labels per length, so the installer knows which run each piece belongs to.
  • No offcuts on site to cart away.

How to measure a run

  1. Take the finished run length from the lighting drawing, or measure it on site from fixed points.
  2. Deduct the length taken by the parts at each end: the end feed at one end, the end cap at the other. The datasheet gives these.
  3. For runs longer than one length, split them into lengths joined by straight couplers, and deduct the coupler gaps.
  4. For corners, end the length at the corner and use an L connector or a flexible connector.
  5. List the lengths per run, with the run number from the drawing.

If the drawings are not final, order standard lengths for the first store and cut-to-length for the rest once the layout is fixed.

When factory cutting pays most

  • Retail rollouts, where the same store layout repeats and every length can be listed once. See lighting track for retail chains.
  • Recessed and plaster-in track, where the length must match the ceiling cut-out.
  • OEM programmes, where track ships to your customers under your brand and must arrive ready to install.
  • Projects with many short runs, such as display cases, shelving bays and fitting rooms.

Ordering cut lengths from G-Tracks

Send the list of lengths per run, the track type, the colour and the parts for each end. Every length is cut, capped and fitted with conductors at the factory, tested for insulation and continuity, labelled, and packed by run or by store if you ask. Lengths from 0.1 m to 6 m, in black or white from stock or any colour to order, with no minimum order.

Frequently asked questions

Can lighting track be cut on site?

Yes, most track can be cut on site if the installer follows the manufacturer's instructions: cut square, deburr, bend the conductors back so they cannot touch the end cap, and fit a new end cap. Each step is a chance for a fault, which is why factory cutting is the better default for planned runs.

What lengths can G-Tracks cut?

Any length from 0.1 m to 6 m. Each length is cut, capped and fitted with conductors at the factory, and tested for insulation and continuity before packing.

How do I measure a run for factory cutting?

Measure the finished run from the drawings or on site, deduct the length taken by the feed and end cap given on the datasheet, and split long runs into lengths joined by straight couplers. Send the list of lengths per run with the order.

Is there a minimum order for cut lengths?

No. G-Tracks has no minimum order for stock or OEM items, including cut lengths.
